Mount - Clevis - Front Drive Unit - LH - Remove And Replace: Procedure

- Open LH front door
- Lower LH front window
- Raise and support vehicleNOTE: Prepare to raise vehicle, Set air suspension to "Jack Mode", Position lift arm pads on vehicle jack pads
- Open hoodNOTE: Using MCU touchscreen > Controls > Frunk Trunk
- Remove lug nut covers from LH front wheelNOTE: 5x covers
- Loosen LH front wheelNOTE: 5x nuts, 21 mm, 175 N.m
- Remove LH front wheel center capNOTE: 1x cap
- Loosen LH front axle nutNOTE: 1x nut, 32 mm, 245 N.m
- Remove rear underhood apronNOTE: 8x clips
- Remove RH underhood apronNOTE: 9x clips
- Remove LH underhood apronNOTE: 9x clips
- Remove clips securing HEPA filter inlet duct to cowl panelNOTE: 3x push clips
- Release drainage hoses from HEPA filter inlet ductNOTE: 2x hoses
- Remove HEPA filter inlet ductNOTE: 2x clips on HEPA filter
- Remove HEPA filter outlet duct from vehicleNOTE: Lift up, pull towards front of vehicle, then rotate clockwise
- Remove front underhood apronNOTE: 7x clips
- Disconnect light and release switch connectors and remove underhood storage carpetNOTE: 2x connectors
- Remove bolts and clips securing underhood storage unitNOTE: 2x bolts, 10 mm, 7 N.m, 2x push clips
- Push wiring harness grommet through underhood storage unit and removeNOTE: 1x grommet
- Disconnect 12V negative terminal and First Responder LoopNOTE: 1x nut, 10 mm, 5 N.m, 1x connector, Wait at least 2 minutes before disconnecting modules or HV components
- Remove 12V positive terminal coverNOTE: 2x tabs
- Disconnect 12V positive terminalNOTE: 1x nut, 10 mm, 6 N.m
- Remove 12V battery strap from 12V battery bracketNOTE: 1x bolt, 10 mm, 5 N.m, 2x nuts, 10 mm, 5 N.m
- Remove 12V battery from vehicle
- Remove 12V battery tray from 12V battery bracket
- Remove 12V battery bracketNOTE: 2x bolts, T30, 5 N.m, 2x bolts, 13 mm, 15 N.m
- Raise vehicle partially and lower onto locksNOTE: Set vehicle to comfortable working height, Make sure there's an audible click of locks on both sides before lowering, otherwise vehicle may tilt to side
- Remove clips securing LH shear plate to wheel fairingNOTE: 2x push clips
- Remove LH shear plateNOTE: 1x nyloc nut, 15 mm, 35 N.m, 3x screws, T25, 6 N.m, 1x bolt, 10 mm, 4 N.m, Discard nyloc nut after removal
- Remove clips securing RH shear plate to wheel fairingNOTE: 2x push clips
- Remove RH shear plateNOTE: 1x nyloc nut, 15 mm, 35 N.m, 3x screws, T25, 6 N.m, 1x bolt, 10 mm, 4 N.m, Discard nyloc nut after removal
- Remove clips securing mid aero shield to vehicleNOTE: 7x push clips
- Remove bolts securing mid aero shield to vehicleNOTE: 7x bolts, 10 mm, 4 N.m
- Remove mid aero shield from vehicle
- Remove front lower bash plate extrusionNOTE: 2x bolts, T30, 16 N.m
- Remove ski side covers on LH sideNOTE: 14x clips, 3x covers
- Remove ski side covers on RH sideNOTE: 14x clips, 3x covers
- Loosen four center bolts securing HV batterNOTE: 4x patch bolts, E12, 38 N.m, Discard after removal
- Remove center bolts securing HV battery with power toolNOTE: 4x patch bolts, E12, 38 N.m, Discard after removal
- Position battery table beneath vehicle
- Lower vehicle to tableNOTE: Recommend assistance, Align table to vehicle and raise casters to level table if necessary
- Loosen remaining eight center bolts securing HV batteryNOTE: 8x patch bolts, E12, 38 N.m, Discard after removal
- Remove remaining center bolts securing HV battery with power toolNOTE: 8x patch bolts, E12, 38 N.m, Discard after removal
- Loosen front four HV battery boltsNOTE: 4x patch bolts, 13 mm, 30 N.m, Discard after removal
- Remove front four HV battery bolts with power toolNOTE: 4x patch bolts, 13 mm, 30 N.m, Discard after removal
- Loosen 21 mm bolts securing front of HV batteryNOTE: 2x bolts, 21 mm, 115 N.m, Discard after removal
- Remove 21 mm bolts securing front of HV battery with power toolNOTE: 2x bolts, 21 mm, 115 N.m, Discard after removal
- Loosen LH rocker boltsNOTE: 8x patch bolts, 13 mm, 55 N.m, Discard after removal
- Remove LH rocker bolts with power toolNOTE: 8x patch bolts, 13 mm, 55 N.m, Discard after removal
- Loosen RH rocker boltsNOTE: 8x patch bolts, 13 mm, 55 N.m, Discard after removal
- Remove RH rocker bolts with power toolNOTE: 8x patch bolts, 13 mm, 55 N.m, Discard after removal
- Raise vehicle off of HV battery
- Move battery away from vehicle
- Remove all items from pockets and ensure not wearing metal items
- Inspect HV insulating glovesNOTE: Check gloves for damage prior to use, Refer to Tech Note 15-92-003 , for information on inspecting HV gloves
- Put on HV insulating gloves and leather over gloves
- Check voltage on HV rapid mateNOTE: B+ to ground, B- to ground, and B+ to B-, If any voltage reading is more than 10V, the pack contactors are not fully opened, Contact Engineering for support
- Cover the high voltage connector with a HV Rapid Mate cover, and the low voltage connector with a LV Rapid Mate cover.NOTE: If these covers are not available, cover the Rapid Mate connectors with masking tape to prevent debris from falling in
- Remove HV insulating gloves
- Remove upper skid plate boltsNOTE: 2x bolts, 10 mm, 9 N.m
- Remove clips securing front aero shield to vehicleNOTE: 10x push clips
- Remove bolts securing front aero shield to vehicle and removeNOTE: 12x bolts, 10 mm, 4 N.m
- Disconnect coolant pump connectorNOTE: 1x connector
- Release fir tree clips securing harness and hose to subframeNOTE: 2x clips
- Slide coolant pump up and off of bracket
- Remove HVAC drain hose from clip
- Remove bolt securing coolant pump bracket to subframeNOTE: 1x bolt, 10 mm, 10 N.m
- Slightly pull down on coolant pump to gain access to RH FDU acoustic cover
- Unfasten Velcro straps on RH FDU acoustic cover and move to gain access to drain plugNOTE: 2x Velcro straps
- Place oil drain container under FDU
- Drain front drive unit oilNOTE: 1 hex bolt, 8 mm, 28 N.m
- Install front drive unit drain plugNOTE: 1 hex bolt, 8 mm, 28 N.m
- Spray area with brake cleaner and wipe residual fluid off with towel
- Remove oil drain container
- Install RH FDU acoustic coverNOTE: 2x Velcro straps, Reach around LH side of drive unit to fasten rear Velcro strap
- Return coolant pump to original position
- Install coolant pump bracketNOTE: 1x bolt, 10 mm, 10 N.m
- Install coolant pump onto bracket
- Install clip onto HVAC drain hose
- Install harness and hose clips to subframeNOTE: 2x clips
- Connect connector to coolant pumpNOTE: 1x connector
- Remove the bolt that secures the lower intermediate shaft to the steering rack and slide the shaft off of the rackNOTE: 1x bolt, 13 mm, 49 N.m
- Lower vehicle partially and set lift onto locksNOTE: Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height
- Remove LH front wheelNOTE: 5x nuts, 21 mm, 175 N.m
- Remove LH front axle nut and washerNOTE: 1x nut, 32 mm, 245 N.m, Discard after removal
- Install hub puller onto the LH front brake rotorNOTE: 5x lug nuts, 21 mm, Hand tight
- Use hub puller to free LH halfshaft from hub splinesNOTE: Counter hold hub adapter
- Remove hub puller from LH hub assemblyNOTE: 5x lug nuts, Hand tight
- Release grommet from bracket securing LH wheel speed sensor to LH front knuckleNOTE: 1x grommet
- Release clip securing LH front wheel speed sensor to LH front knuckleNOTE: 1x fir tree clip
- Release the RH front upper control arm from the suspension assemblyNOTE: 1x patch nut, 15 mm, 1x bolt, T50, 60 N.m, Discard nut after removal
- Remove the bolt and nut that secure the LH front shock absorber to the rear lower control armNOTE: 1x nut, 21 mm, 1x bolt, 21 mm, 140 N.m
- Remove LH tie rod nut and move tie rod end awayNOTE: 1x Nyloc nut, 21 mm, 103 N.m, Discard after removal
- Remove LH stabar nut from the stabar and move LH stabar end link away from the barNOTE: 1x nyloc nut, 15 mm, 70 N.m, Counter hold stud with 5 mm hex socket and use wrench to remove nut, Discard after removal
- Remove LH halfshaft from LH hub assemblyNOTE: Adjust hub puller if further clearance is needed to free shaft from knuckle
- Remove LH halfshaft from drive unit and remove from vehicleNOTE: 1x U-bolt, 2x nuts, 10 mm, Torque hand-tight, Wrap cable around inner joint, then tighten with U-bolt, Use slide hammer with cable eyelets to release, To avoid damage to the halfshaft boots and oil seals, exercise caution when removing
- Raise vehicle partially and lower onto locksNOTE: Set vehicle to comfortable working height, Make sure there's an audible click of locks on both sides before lowering, otherwise vehicle may tilt to side
- Support drive unit with pole jack
- Remove bolts that secure clevis to LH front railNOTE: 2x bolts with washers, 15 mm, 65 N.m, Discard after removal
- Remove remaining bolts and clevis mountNOTE: 2x bolts, T50, 50 N.m, Discard after removal
- Install new clevis mount with straight side towards the rear
- Install shim kit onto RH motor mount
- Install and torque bolts securing clevis to LH front railNOTE: 2x bolts with washers, E14, 65 N.m, Install new bolts
- Check fitment of shimsNOTE: If alignment shims do not slide into place easily, loosen clevis mount bolts and repeat torque steps
- Install bolts that secure clevis to LH motor mountNOTE: 2x bolts with nutplate, T50, 50 N.m, Install new fasteners, Use jack to adjust mounting holes as needed
- Remove shims
- Remove pole jack from under vehicle
- Lower vehicle partially and set lift onto locksNOTE: Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Set vehicle to comfortable working height
- Apply Molykote M-77 to outboard side of LH front halfshaftNOTE: Clean if necessary, Apply no more than 1 gram to axle only
- Install LH halfshaft into drive unitNOTE: Carefully push the halfshaft into the drive unit until there is an audible "click" from the halfshaft stub contacting the pinion shaft, There will be a slight pulling sensation on the halfshaft as the halfshaft circlip locks into place, Pull on the inner halfshaft cup to confirm that the circlip is locked into place. If the halfshaft detaches from the drive unit then reinstall the halfshaft and then test that it is fully seated
- Install LH front halfshaft into hub and bearing assembly and secure nut and washer hand tightNOTE: 1x nut, 1x washer, 32 mm, 245 N.m, Torque at later step. Use the nut without the washer to pull the shaft through hub, Then remove nut and install the washer and nut. Do not use power tools, The risk of stripping the threads is very high.
- Loosely install the bolt and nut that secure the LH front shock absorber to the rear lower control armNOTE: 1x nut, 21 mm, 1x bolt, 21 mm, 140 N.m, Torqued at a later step
- Torque LH air spring module nut and bolt to LH aft linkNOTE: 1x bolt, 21 mm, 1x nut, 22 mm, 140 N.m
- Remove existing paint mark from LH air spring module boltNOTE: Clean the area thoroughly so the new marking is not confused with the previous marking
- Mark LH air spring module bolt to show component has been torquedNOTE: Use a high visibility paint pen when marking components
- Secure LH front knuckle to upper control armNOTE: 1x nut, 15 mm, 1x bolt, T50, 60 N.m
- Install nut securing LH stabar end link to stabarNOTE: 1x nyloc nut, 15 mm, 70 N.m, Install new nut, Counter hold stud with 5 mm hex socket
- Install nut securing LH front tie rod end to LH front knuckleNOTE: 1x nyloc nut, 21 mm, 103 N.m, Install new nut
- Secure LH speed sensor harness grommet to LH knuckleNOTE: 1x grommet
- Install LH speed sensor harness clip to LH knuckleNOTE: 1x fir tree clip
- Install LH front wheelNOTE: 5x nuts, 21 mm, 175 N.m
- Raise vehicle partially and lower onto locksNOTE: Set vehicle to comfortable working height, Make sure there's an audible click of locks on both sides before lowering, otherwise vehicle may tilt to side, Always lower lift arms onto locks after raising vehicle
- Install i-shaft onto steering rackNOTE: 1x bolt, 13 mm, 49 N.m
- Install skid plate to front subframeNOTE: 2x bolts, 10 mm, 9 N.m
- Position HV battery underneath vehicle
- Remove covers or tape from LV and HV Rapid Mates
- Lower vehicle onto packNOTE: Align Rapid Mate connections before lowering fully, Recommend assistance
- Install front bolts for HV battery with power toolNOTE: 4x patch bolts, 13 mm, 30 N.m, Install new patch bolts, Do not over tighten bolts, Torque at later step
- Install 21 mm bolts at front of HV battery with power toolNOTE: 2x bolts, 21 mm, 115 N.m, Install new bolts, Do not over tighten bolts, Torque at later step
- Install outer center bolts with power toolNOTE: 8x patch bolts, 13 mm, 55 N.m, Install new patch bolts, Do not over tighten bolts, Torque at later step
- Install LH rocker bolts with power toolNOTE: 8x patch bolts, E12, 38 N.m, Install new patch bolts, Do not over tighten bolts, Torque at later step
- Torque rocker HV battery bolts on both sidesNOTE: 16x patch bolts, 13 mm, 55 N.m
- Torque remaining HV battery boltsNOTE: 8x patch bolts, E12, 38 N.m, 2x bolts, 21 mm, 115 N.m, 4x patch bolts, 13 mm, 30 N.m
- Raise vehicle and remove battery tableNOTE: Recommend assistance
- Install inner center HV battery bolts with power toolNOTE: 4x patch bolts, E12, 38 N.m, Install new patch bolts, Do not over tighten bolts
- Torque the inner center HV battery boltsNOTE: 4x patch bolts, E12, 38 N.m
- Install front lower bash plate extrusionNOTE: 2x patch bolts, T30, 16 N.m
- Install ski side covers onto RH side of HV batteryNOTE: 14x clips, 3x covers
- Install ski side covers onto LH side of HV batteryNOTE: 14x clips, 3x covers
- Position mid aero shield and install bolts securing mid aero shield to vehicleNOTE: 7x bolts, 10 mm, 4 N.m
- Install clips securing mid aero shield to vehicleNOTE: 7x push clips
- Install screws, bolt, and nut securing RH shear plate to vehicleNOTE: 3x screws, T25, 6 N.m, 1x bolt, 10 mm, 4 N.m, 1x nut, 15 mm, 35 N.m, Install new nut
- Install clips securing RH shear plate to wheel fairingNOTE: 2x push clips
- Install screws, bolt, and nut securing LH shear plate to vehicleNOTE: 3x screws, T25, 6 N.m, 1x bolt, 10 mm, 4 N.m, 1x nut, 15 mm, 35 N.m, Install new nut
- Install clips securing LH shear plate to wheel fairingNOTE: 2x push clips
- Install front aero shield into position and hand tighten center boltsNOTE: 2x bolts, 10 mm, 4 N.m
- Install clips securing aero shield to vehicleNOTE: 10x push clips
- Install and tighten bolts securing aero shield to vehicleNOTE: 12x bolts, 10 mm, 4 N.m
- Lower vehicle until tires are touching groundNOTE: Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered
- Torque LH front wheelNOTE: 5x nuts, 21 mm, 175 N.m
- Torque LH front axle nutNOTE: 1x nut, 32 mm, 245 N.m
- Install LH front lug nut coversNOTE: 5x covers
- Install LH front wheel center capNOTE: 1x cap, Verify emblem is aligned with valve stem
- Remove front drive unit fill plugNOTE: 1x hex bolt, 8 mm, 28 N.m
- Fill front drive unit with oilNOTE: 1.8 qts or 1, 750 ml, Front drive unit part number 1035000-00-F and earlier: Mobil SHC 629, Front drive unit part number 1035000-00-J and later: Automatic transmission fluid - SK lubricant 212-B
- Install fill plugNOTE: 1x hex bolt, 8 mm, 28 N.m
- Install 12V battery bracketNOTE: 2x bolts, T30, 5 N.m, 2x bolts, 13 mm, 15 N.m
- Install 12V battery tray onto 12V battery bracket
- Install 12V battery into tray
- Install 12V battery strap to 12V battery bracketNOTE: 1x bolt, 10 mm, 5 N.m, 2x nuts, 10 mm, 5 N.m, Install new nuts
- Connect 12V positive terminalNOTE: 1x nut, 10 mm, 6 N.m
- Install 12V positive terminal cover
- Connect First Responder Loop and 12V negative terminalNOTE: 1x connector, 1x nut, 10 mm, 5 N.m
- Feed harness grommet through underhood storage unit and position for installationNOTE: 1x grommet
- Install bolts and clips securing underhood storage unitNOTE: 2x bolts, 10 mm, 7 N.m, 2x push clips
- Connect light and release switch connectors and install underhood storage carpetNOTE: 2x connectors, Secure edges of carpet underneath underhood storage unit seal
- Install front underhood apronNOTE: 7x clips
- Install HEPA filter outlet duct
- Install HEPA filter inlet ductNOTE: 2x tabs, One on each side
- Install clips securing HEPA filter inlet duct to cowl panelNOTE: 3x push clips
- Secure drainage hoses to HEPA filter inlet ductNOTE: 2x hoses
- Install LH underhood apronNOTE: 9x clips
- Install RH underhood apronNOTE: 9x clips
- Install rear underhood apronNOTE: 8x clips
- Close hoodNOTE: Press firmly in green highlighted areas (see image), Damage may result from pressure elsewhere on hood
- Lower vehicle and remove from liftNOTE: Raise lift off locks, then hold lock release lever to keep locks free while vehicle is lowered, Remove air suspension from "Jack Mode" if equipped
- Raise LH front window
- Close LH front door
