Remove/Install High-Pressure Fuel Pump - AR07.02-P-1020WA

  Risk of explosion  caused by fuel igniting, risk of poisoning caused by inhaling and swallowing fuel as well as risk of injury to eyes and skin caused by contact with fuel. No fires, sparks, open flames or smoking. Pour fuels into suitable and appropriately marked containers only.
Wear protective clothing when handling fuel.

  General information on work on gasoline direct injection system   AH07.00-P-2000-01A 
REMOVING Remove     
1 Detach battery ground line   AR54.10-P-0003W
2 Detach charge air cooler and place with attached coolant lines to one side   AR09.41-P-6819RKA
3 Position piston of cylinder 1 to a 40° crank angle (CKA) after ignition TDC   AR05.10-P-7620-04MM
4 Remove left and right air filter housing   AR09.10-P-1150RKA
5 Remove right rail insulation    
6 Relieve fuel pressure over diagnostic socket   AR07.03-P-1460-01VA 
SPECIAL TOOL Pressure hose Fig 2
7 Relieve fuel pressure in fuel system high-pressure circuit   AR07.03-P-1460-02MM 
8 Remove engine wiring harness on crash plate (3)    
9 Unclip oxygen sensor wiring harness from crash plate (3)    
10 Release and disconnect left electrical connection at ME-SFI [ME] control unit   AR07.08-P-1000W 
11 Unclip electrical line of ME-SFI [ME] control unit on ME-SFI [ME] control unit bracket and place to one side    
12 Unclip ME-SFI [ME] control unit from bracket and place to one side with attached lines   AR07.08-P-1000W 
13 Remove bracket (2) at crash plate (3) and vacuum pump (7)    
14 Remove screw/bolts (1) and remove crash plate (3)    
15 Remove insulation on high-pressure pump (7)    
16 Remove high-pressure line from high-pressure pump (7) on right rail NOTES Do not kink or bend high-pressure lines. Leaks and damage can occur otherwise.  
17 Detach low-pressure line at high-pressure pump (7) NOTES Do not kink or bend low-pressure lines. Leaks and damage can occur otherwise.  
18 Release and disconnect electrical connector at quantity control valve (6)    
19 Remove high-pressure pump (8) screw/bolts (7) and the high-pressure pump (7) NOTES Thoroughly clean area around the fuel high-pressure circuit.
Failure can occur otherwise to the fuel system. NOTES Screw/bolts (8) must be turned alternately respectively by half a revolution each time when removing the high-pressure pump (7).
Otherwise damage could occur to the high-pressure pump (7).
Assembly cleaner

20 Pull tappet element (5) out of high-pressure pump housing (4)    
INSPECT Check     
21 Check tappet element (5) for damage If damage is present

replace tappet element (5).
 
22 Check high-pressure lines   AR07.03-P-1010-03MM 
Assembly cleaner *BR00.45-Z-1028-04A 
CLEAN Clean     
23 Clean mount for high-pressure pump (7) in high-pressure pump housing (4) Assembly cleaner *BR00.45-Z-1028-04A 
INSTALLING Install     
24 Push tappet element (5) in high-pressure pump housing (4) NOTES The tappet element (5) must be installed in such a way that the drive roller for the tappet element (5) sits on the camshaft. Damage can occur to the camshaft otherwise.  
25 Replace sealing ring of high-pressure pump (7)    
26 Attach high-pressure pump (7) to high-pressure pump housing (4) and tighten screw/bolts (8s) for high-pressure pump (7) NOTES Screw/bolts (8) must be screwed in alternately respectively by half a revolution when installing the high-pressure pump (7).
Otherwise damage could occur to the high-pressure pump (7).
IMPORTANT Replace screws (8). The high-pressure pump (7) must lie flat on the high-pressure pump housing (4) after tightening the screw/bolts (8). Assembly cleaner

TORQUE SPECIFICATION Bolt, high-pressure pump to high-pressure pump drive housing *BA07.02-P-1001-01C 
27 Put electrical connection onto quantity control valve (6) and lock    
28 Mount low-pressure line on high-pressure pump (7) NOTES Do not kink or bend low-pressure lines. Leaks and damage can occur otherwise.
TORQUE SPECIFICATION Union nut, fuel line to high-pressure pump

29 Install high-pressure line on high-pressure pump (7) on right rail NOTES Do not kink or bend high-pressure lines. Leaks and damage can occur otherwise.
TORQUE SPECIFICATION Union nut, fuel line to high-pressure pump

TORQUE SPECIFICATION Union nut, fuel line to fuel distributor *BA07.03-P-1001-01D 
INSPECT Check     
30 Check fuel high-pressure circuit   AR07.03-P-1010-04MM 
31 Insert insulation on high-pressure pump (7)    
32 Install crash plate (3) and screw in screw/bolts (1) TORQUE SPECIFICATION Bolt, shield to housing for high-pressure pump drive/bracket *BA07.02-P-1003-01C 
33 Install bracket (2) at crash plate (3) and vacuum pump (7)    
34 Clip ME-SFI [ME] control unit into bracket   AR07.08-P-1000W 
35 Clip in electrical line of ME-SFI [ME] control unit on ME-SFI [ME] control unit bracket    
36 Put on and lock left electrical connection at ME-SFI [ME] control unit   AR07.08-P-1000W 
37 Clip wiring harness into crash plate (3)    
38 Attach engine wiring harness to crash plate (3)    
39 Attach insulation to right rail    
40 Install left and right air filter housing   AR09.10-P-1150RKA
41 Install charge air cooler   AR09.41-P-6819RKA
42 Mount ground line to battery   AR54.10-P-0003W
43 Switch on ignition NOTES The ignition must be switched on for 5 s before the engine start in order to fill the high-pressure pump (7) with fuel.
Otherwise damage could occur to the high-pressure pump (7).
 
INSPECT Check     
44 Check fuel high-pressure circuit   AR07.03-P-1010-04MM 
WARNING Risk of accident  from vehicle starting off by itself when engine running. Risk of injury  (bruises and burns) resulting from working on the engine while it is being started or when it is running. Secure vehicle to prevent it from starting off by itself. Wear closed and snug-fitting work clothes. Do not touch hot or rotating parts. AS00.00-Z-0005-01A
45 Perform an engine test run and check fuel system for proper operation and leak tightness
