Disassembly and Assembly: Assembly

  1. Apply thread locking sealant into the thread hole of drive gear.

    CAUTION: Clean and degrees drive gear back and threaded holes sufficiently.
  2. Install the drive gear to differential assembly.

    CAUTION: Align the matching marks SYMBOL of differential assembly and drive gear.
  3. Tighten the mounting bolts with the following procedure.

    CAUTION: Apply anti-corrosion oil to the thread and seat of mounting bolts.
    1. Tighten the bolts in a crisscross fashion to the specified torque.

      Drive gear mounting bolts tightening torque

      : 78.5 N.m (8.0 kg-m, 58 ft-lb)

    2. Tighten the bolts additionally to the specified angle.

      Drive gear mounting bolts tightening angle

      : 31 to 36 degree

      CAUTION: Check the tightening angle using the angle wrench [SST: KV10112100 (BT-8653-A)]. Never make judgment by visual inspection.
  4. Press side bearing inner races to differential assembly, using the drift (A) and the adaptor (B).

    CAUTION:
    • Never reuse side bearing inner race.
    • Apply gear oil to side bearing.
  5. Assemble side bearing outer races to inner races.
    CAUTION:
    • Never reuse side bearing outer race.
    • Apply gear oil to side bearing.
  6. Assemble removed side bearing adjusting washers or same thickness of them onto side bearing outer races. If side bearing adjusting washers have been already selected, use them.
  7. Set the drifts (A and B) to the right and left side bearing adjusting washers individually. Compress differential assembly and side bearing to install differential assembly to gear carrier assembly.

    CAUTION:
    • The drift shall be placed on the center of the adjusting washers.
    • The pressure shall be as low as possible to install differential assembly into gear carrier assembly. The maximum pressure shall be 10 kN (1 ton, 1.1 US ton, 1.0 Imp ton).
    • If the adjusting washers are installed by tapping, the gear carrier may be damaged. Avoid tapping.
  8. Install dummy cover set [SST: KV385J9010 (--)], check and adjust drive gear runout, tooth contact, backlash, and total preload torque. Refer to Adjustment .
  9. Remove dummy cover set.
  10. Install stud bolt to rear cover in the following specified length.

    Length (L)

    : 47.3 mm (1.862 in) or less

  11. Apply liquid gasket to mating surface of rear cover.

    CAUTION:
    • Remove old gasket stick the mounting surfaces. Also remove any moisture, oil, or foreign material stick the mounting surfaces.
    • The width of sealant bead is approximately 3 mm (0.12 in). Apply sealant evenly.
  12. Set the drifts (A and B) to the right and left side bearing adjusting washers individually. Compress differential assembly and side bearing to install rear cover.

    CAUTION:
    • The drift shall be placed on the center of the adjusting washers.
    • The pressure shall be as low as possible to install the rear cover. The maximum pressure shall be 10 kN (1 ton, 1.1 US ton, 1.0 Imp ton).
    • If rear cover is forced in by tapping, rear cover may be damaged by adjusting washers. Avoid tapping.
  13. Tighten rear cover mounting bolts to the specified torque.
  14. Using the drift (A) [SST: KV40104830 (--)], drive side oil seals until it becomes flush with the carrier end.

    CAUTION:
    • Never reuse oil seals.
    • When installing, do not incline oil seals.
    • Apply multi-purpose grease onto oil seal lips, and gear oil onto the circumference of oil seal.
  15. Check total preload torque. Refer to Adjustment .
  16. Install drain plug, as per the following procedure.
    1. Install gasket to drain plug, and then install them to rear cover.
      CAUTION: Never reuse gasket.
    2. Tighten drain plug to the specified torque.
  17. Install filler plug, as per the following procedure.
    1. Install gasket to filler plug, and then install them to rear cover.
      CAUTION: Never reuse gasket.
    2. Tighten filler plug to the specified torque.
      CAUTION: Fill with gear oil before tightening filler plug to the specified torque.
